🔧 Sonata - Thermostat Replacement

The thermostat on your Sonata is installed in the engine coolant inlet housing, where the lower radiator hose connects to the engine. Replacement requires draining the coolant, removing the housing, installing the thermostat in the correct orientation, and carefully bleeding trapped air from the cooling system.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Raise and Secure the Front

  • Place the wheel chocks behind the rear wheels.
  • Use the 2-ton floor jack at the front-center lifting point, then lower your Sonata securely onto the 2-ton jack stands at the front side support points.
  • Wear safety glasses and nitrile gloves before going underneath.

Step 2: Remove the Lower Engine Cover

  • Position the 10-liter coolant drain pan beneath the radiator area.
  • Use a 10mm socket, 3/8-inch ratchet, and Phillips #2 screwdriver to remove the lower engine-cover fasteners.
  • Support the cover with one hand as the final fasteners are removed.

Step 3: Drain the Coolant

  • Verify the engine and upper radiator hose are completely cold.
  • Slowly remove the radiator cap by hand.
  • Place the 10-liter drain pan below the radiator drain fitting.
  • Open the radiator drain fitting by hand. Use a flat-tip screwdriver only if the fitting has a screwdriver slot and is difficult to turn.
  • Allow the coolant to drain until the flow stops, then close the fitting gently by hand. Do not overtighten the plastic fitting.
  • Tip: Keep drained coolant covered and clearly labeled.

Step 4: Create Access to the Thermostat Housing

  • Locate the thermostat housing by following the lower radiator hose to the engine-side coolant inlet.
  • If the air-intake duct blocks access, use the 10mm socket and 3/8-inch ratchet to remove its retaining bolt.
  • Use the Phillips #2 screwdriver to loosen the intake-hose clamp, then lift the duct out of the work area.
  • Use shop towels to clean loose dirt away from the thermostat housing before opening it.

Step 5: Disconnect the Lower Radiator Hose

  • Keep the coolant drain pan directly below the thermostat housing.
  • Use the long-reach hose-clamp pliers to compress the spring clamp and slide it several centimeters back along the hose.
  • Twist the hose gently by hand to break its seal, then pull it from the housing.
  • Use a flat-tip screwdriver only to gently lift the hose edge if it is stuck. Do not cut or gouge the hose.
  • Allow the remaining coolant to drain into the pan.

Step 6: Remove the Thermostat Housing

  • Use a 12mm socket, 6-inch extension, and 3/8-inch ratchet to loosen the thermostat-housing bolts evenly.
  • Support the housing while removing the last bolt because additional coolant may escape.
  • Pull the housing straight away from the engine. Do not pry against the sealing surface.

Step 7: Remove the Old Thermostat

  • Note the exact position of the old thermostat before removing it.
  • Remove the thermostat and rubber seal by hand.
  • Use a plastic gasket scraper and shop towels to clean both sealing surfaces.
  • Do not use metal scrapers, power tools, or abrasive discs on the aluminum sealing surfaces.
  • Inspect the housing for cracks, corrosion, or warping. Replace it if damaged.

Step 8: Install the New Thermostat

  • Fit the new rubber seal around the replacement thermostat as supplied.
  • Install the thermostat with its spring and wax-pellet end facing into the engine.
  • Place the air-bleed valve or jiggle pin at the top, in the 12-o’clock position. The jiggle pin is the small loose valve that allows trapped air to pass.
  • Make sure the seal sits fully inside its groove and is not twisted.
  • Do not apply sealant unless the replacement-part instructions specifically require it.

Step 9: Reinstall the Thermostat Housing

  • Position the housing without moving or pinching the thermostat seal.
  • Install the bolts by hand for several turns to prevent cross-threading.
  • Use the 12mm socket, 6-inch extension, and 3/8-inch torque wrench to tighten the bolts evenly.
  • Torque to 19-24 Nm (14-18 ft-lbs).
  • Tip: Alternate between bolts as the housing seats.

Step 10: Reconnect the Radiator Hose

  • Inspect the lower radiator hose for swelling, splits, or hardened rubber.
  • Push the hose fully onto the housing by hand.
  • Use the long-reach hose-clamp pliers to return the spring clamp to its original position behind the raised bead on the housing.
  • Use shop towels to wipe the area dry so new leaks will be easy to identify.

Step 11: Refill and Bleed the Cooling System

  • Install the spill-free coolant funnel on the radiator filler neck.
  • Slowly add the specified 50/50 premixed coolant until the radiator and funnel remain partially full.
  • Fill the coolant reservoir to the FULL mark.
  • Set the cabin heater to its hottest temperature setting and the blower to low.
  • Start the engine and allow it to idle while watching the coolant level. Keep hands, clothing, and tools away from the cooling fans and drive belt.
  • Add coolant with the spill-free funnel whenever the level drops. Gently squeeze the upper radiator hose by hand only while it remains cool enough to touch.
  • Continue until the upper radiator hose becomes hot, the thermostat opens, and air bubbles substantially stop.
  • Switch off the engine and allow it to cool completely before removing the funnel and installing the radiator cap.

Step 12: Reassemble the Vehicle

  • If removed, reinstall the intake duct and use the Phillips #2 screwdriver to secure the hose clamp.
  • Use the 10mm socket and 3/8-inch ratchet to reinstall the intake-duct retaining bolt snugly.
  • Use the 10mm socket, 3/8-inch ratchet, and Phillips #2 screwdriver to reinstall the lower engine cover.
  • Use the 2-ton floor jack to lift your Sonata, remove the 2-ton jack stands, and lower the vehicle to the ground.

✅ After Repair

  • ✅ Start the engine and inspect the thermostat housing, lower radiator hose, radiator drain, and underbody for leaks.
  • 🌡️ Watch the temperature gauge during a short drive. Stop immediately if the gauge rises above its normal position or the heater suddenly blows cold air.
  • 🧊 Allow the engine to cool completely, then check the radiator and reservoir levels. Add only the specified 50/50 coolant as needed.
  • 🔍 Recheck the coolant level and inspect for leaks again after two or three normal heat cycles.
  • ♻️ Take old coolant to an approved automotive-fluid recycling facility. Never pour it onto the ground or into a drain.
