🔧 Explorer - Fuel Pump Module Replacement

The fuel pump on your Explorer is part of an in-tank module containing the pump, strainer, fuel-level sender, and pressure-control components. Ford does not provide an interior access panel, so the fuel tank must be drained, supported, and lowered to replace the module.

  • 🔥 Work outdoors or in a professionally ventilated area. Gasoline vapors can ignite from sparks, heaters, lights, or electrical equipment.

  • 🚫 Do not smoke, use incandescent work lights, or operate power tools near exposed gasoline.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Relieve Fuel Pressure

  • Open the under-hood fuse box and use the needle-nose pliers to remove the fuel-pump fuse identified on the fuse-box cover or owner’s-manual diagram.
  • Start the engine and allow it to run until it stalls. Crank it for about five additional seconds.
  • Switch the ignition off and leave the fuel-pump fuse removed.
  • Place the drain pan below the first fuel connection because a small amount of pressurized fuel may remain.

Step 2: Disconnect the Battery

  • Open the hood and use the 10mm socket and ratchet to loosen the negative battery-terminal nut.
  • Remove the negative cable and position it where it cannot spring back onto the terminal.
  • Wait at least one minute before disconnecting fuel-system wiring.

Step 3: Raise and Secure the Vehicle

  • Use the floor jack at an approved rear lifting point, then place the jack stands under the approved rear support points.
  • Lower your Explorer gently onto the stands and verify that it is stable before going underneath.
  • Position the LED work light away from possible fuel spills.

Step 4: Drain the Fuel Tank

  • Remove the fuel cap to release tank vapor pressure.
  • Use the gasoline-rated fuel-transfer pump to move fuel into approved gasoline containers.
  • Keep each container on the ground, cap it immediately, and move it away from the work area.
  • Do not drill the tank or use the vehicle’s pump to transfer fuel.

Step 5: Support the Fuel Tank

  • Center the transmission jack beneath the fuel tank and place a broad, stable support pad between the jack and tank.
  • Raise the jack only until it supports the tank. Do not crush or deform the plastic tank.
  • An almost-empty tank is much easier to balance.

Step 6: Disconnect the Filler and Vapor Hoses

  • Use the 7mm or 8mm nut driver, as fitted, to loosen the filler-hose clamp at the tank.
  • Use the flat-tip screwdriver only to gently break the hose loose. Do not puncture or sharply bend it.
  • Use the needle-nose pliers or non-marring trim tool to release the smaller vent-hose retainer.
  • Mark the hose positions before disconnecting them so they return to the correct ports.

Step 7: Lower the Tank Partway

  • Use the 13mm or 15mm socket, extension, and ratchet, as fitted, to remove any tank shield fasteners.
  • Use the 15mm socket and ratchet to loosen and remove the fuel-tank strap bolts while the transmission jack fully supports the tank.
  • Lower the tank only enough to reach the electrical connector, fuel line, and vapor lines on top.
  • On AWD models, watch the rear driveshaft and exhaust clearance. Stop if the tank contacts either component; additional OEM exhaust or driveshaft removal makes this a professional-level operation.

Step 8: Disconnect the Pump Module

  • Use the non-marring trim tool to unlock and disconnect the fuel-pump electrical connector.
  • Clean the fuel-line connections with the brass wire brush and compressed-air blow gun before opening them.
  • Release tab-style connectors by pressing their locks. If a spring-lock connector is installed, use the correctly sized 5/16-inch or 3/8-inch fuel-line disconnect tool.
  • Disconnect the vapor line with the non-marring trim tool. Never pull directly on the plastic tube.
  • Plug or cover the openings to keep dirt out; do not use material that can shed fibers.

Step 9: Remove the Fuel Tank

  • Check every side of the tank for connected lines, wiring, and brackets.
  • Use the transmission jack to lower the tank slowly and roll it out from beneath your Explorer.
  • Place the tank on a clean, stable surface where it cannot tip.

Step 10: Clean the Module Area

  • Use the brass wire brush to loosen dirt around the module flange.
  • Use the compressed-air blow gun and flammable-liquid-rated shop vacuum to remove debris without allowing it into the tank.
  • Mark the module’s orientation relative to the tank with a non-sparking reference mark.

Step 11: Remove the Old Pump Module

  • Fit the fuel pump lock-ring tool over the ring and turn it counterclockwise until the ring releases.
  • Do not strike the ring with a steel hammer or steel punch because they can create sparks.
  • Lift the module slowly while tilting it enough to clear the fuel-level float arm.
  • Allow fuel inside the module reservoir to drain into the tank.
  • Remove and discard the old sealing O-ring and lock ring.

Step 12: Inspect the Tank

  • Use the LED work light to inspect through the module opening.
  • If the fuel contains water, rust, heavy sediment, or metal particles, the tank must be professionally cleaned or replaced before fitting the new pump.
  • Do not place tools or cleaning rags inside the tank.

Step 13: Install the New Pump Module

  • Lightly wet the new sealing O-ring with clean gasoline and place it evenly in the tank groove.
  • Guide the new module and float arm into the tank without bending the arm.
  • Align the module’s locating mark and tabs with the tank.
  • Install the new lock ring and use the fuel pump lock-ring tool to rotate it clockwise until it reaches the tank’s fully seated stop.
  • The lock ring is stop-positioned rather than tightened to a conventional bolt torque. Confirm that every locking tab is fully engaged.

Step 14: Reinstall the Fuel Tank

  • Position the tank on the transmission jack and raise it enough to reconnect the upper lines.
  • Push each fuel and vapor connector on by hand until it clicks. Pull back gently to verify it is locked.
  • Connect the electrical plug by hand and secure its locking tab.
  • Route every hose and wiring harness through its original clips. Nothing should rest against the exhaust or driveshaft.

Step 15: Install the Tank Straps and Hoses

  • Raise the tank fully with the transmission jack and position both straps without twisting them.
  • Start the strap bolts by hand, then use the 15mm socket and torque wrench to tighten them to Torque to 35 Nm (26 ft-lbs).
  • Use the 13mm or 15mm socket and torque wrench to reinstall the tank shield. Tighten shield fasteners to Torque to 25 Nm (18 ft-lbs).
  • Reconnect the filler and vent hoses, then use the 7mm or 8mm nut driver to tighten the clamps until secure without crushing the plastic fittings.

Step 16: Lower the Vehicle and Restore Power

  • Remove the transmission jack and all tools from beneath your Explorer.
  • Use the floor jack to lift the vehicle, remove the jack stands, and lower it to the ground.
  • Reinstall the fuel-pump fuse with the needle-nose pliers.
  • Use the 10mm socket and torque wrench to connect the negative battery terminal and tighten it to Torque to 5 Nm (44 in-lbs).

Step 17: Prime the Fuel System

  • Add at least 19 liters of clean gasoline to the tank.
  • Switch the ignition on without starting the engine for five seconds, then switch it off for ten seconds.
  • Repeat this ignition cycle four times to fill the new module and pressurize the lines.
  • Do not repeatedly crank a dry pump.

✅ After Repair

  • 🔍 With the ignition on, inspect the tank, filler hose, and all connections for wetness or a gasoline odor before starting the engine.
  • 🚗 Start the engine and let it idle. It may crank slightly longer during the first start.
  • 🛑 Shut the engine off immediately if you see a leak, smell strong raw fuel, or hear the pump running unusually loudly.
  • 📊 Verify that the fuel gauge responds correctly after adding fuel.
  • 🧪 Road-test your Explorer for 10-15 minutes, then perform another leak inspection.
  • 💡 A check-engine light after this repair may indicate a loose vapor connection. Scan and diagnose the stored code rather than simply clearing it.
