🔧 Prius - Thermostat Replacement

The thermostat controls coolant flow between the engine and radiator. Replacing it requires draining the engine-cooling circuit, removing the lower water-inlet housing, installing a new seal, and carefully bleeding trapped air.

Assumption: This procedure covers the engine thermostat, not the separate hybrid inverter cooling system.


⚠️ Safety & Precautions

  • Never open the coolant reservoir when the engine is warm. Pressurized coolant can cause severe burns.
  • Your Prius contains high-voltage hybrid wiring. Do not touch orange cables, connectors, or covers.
  • Do not drain the inverter coolant reservoir. It belongs to a separate cooling circuit.
  • Support your Prius with jack stands. Never work underneath a vehicle supported only by a floor jack.
  • Toyota Super Long Life Coolant is poisonous. Collect it in a clean drain pan and keep it away from children and animals.
  • A 12-volt battery disconnect is not required because no electrical or high-voltage connectors need to be disturbed.

Do not mix Toyota pink coolant with conventional green coolant. Extra coolant is listed so the system can be filled without running the supply low during bleeding.


📋 Before You Begin

  • Park your Prius on level ground, select Park, apply the parking brake, and switch the vehicle completely off.
  • Allow the engine to become completely cold, preferably overnight.
  • Place wheel chocks behind both rear wheels.
  • Keep both smart keys away from the vehicle so READY mode cannot be activated accidentally.
  • Confirm you are working with the engine coolant reservoir. It is separate from the inverter coolant reservoir.
  • The thermostat is low on the engine at the water-inlet housing. Access is primarily from underneath.

🔨 Step-by-Step Instructions

Follow these steps in order:

Step 1: Raise and support the front

  • Put on the safety glasses and nitrile gloves.
  • Use the 3-ton floor jack at the front-center jacking point to raise your Prius.
  • Place the 3-ton jack stands beneath the reinforced front side support points, then lower the vehicle onto them.
  • Gently push the body to verify that it is stable before going underneath.

Step 2: Remove the lower engine covers

  • Use the 10mm socket, 3/8-inch drive ratchet, and trim-clip removal tool to remove the fasteners securing the front lower engine covers.
  • Arrange the clips and bolts in removal order. The clips are plastic push fasteners and can break if pried from only one side.
  • Set the covers aside without bending them.

Step 3: Release cooling-system pressure

  • Verify the engine is cold by carefully feeling the upper radiator hose with a gloved hand.
  • Use your nitrile-gloved hand to slowly loosen the engine coolant reservoir cap.
  • Stop if pressure escapes or coolant rises. Allow the engine to cool longer before continuing.

Step 4: Drain the engine coolant

  • Position the 10-litre coolant drain pan beneath the radiator drain cock.
  • Use your nitrile-gloved hand to open the plastic radiator drain cock slowly. Do not force it with pliers.
  • Allow the engine-cooling circuit to drain until coolant stops flowing.
  • Close the plastic drain cock by hand until snug. Do not overtighten it.
  • Cover painted surfaces before handling coolant.

Step 5: Disconnect the thermostat hose

  • Locate the lower water-inlet housing where the radiator hose enters the engine.
  • Use the hose-clamp pliers to compress the spring clamp and slide it several centimetres back along the hose.
  • Twist the hose gently by hand to break its seal, then pull it straight off the housing.
  • Use the 90-degree pick only between the hose and fitting if it is stuck. Do not puncture the hose or scratch the sealing neck.
  • Catch the remaining coolant with the 10-litre coolant drain pan.

Step 6: Remove the water-inlet housing

  • Use the 10mm socket, 6-inch extension, and 3/8-inch drive ratchet to remove the water-inlet housing fasteners evenly.
  • If a nearby retaining bracket blocks access, use the 12mm socket and 3/8-inch drive ratchet to unbolt and move only that bracket aside.
  • Pull the housing straight away from the engine. More coolant will drain, so keep the 10-litre coolant drain pan underneath.
  • Note the thermostat’s installed direction before removing it.

Step 7: Remove the thermostat and gasket

  • Use your nitrile-gloved hand to remove the thermostat and its rubber gasket.
  • Use the 90-degree pick carefully if the gasket remains in its groove. Do not gouge the aluminum surface.
  • Use the plastic scraper and clean shop towels to clean the housing and engine mating surfaces.
  • Do not use abrasive discs, power tools, or silicone sealant.

Step 8: Install the new thermostat

  • Fit the new rubber gasket around the new thermostat using your nitrile-gloved hands.
  • Install the thermostat in the same direction as the original, with the jiggle valve at the top. The jiggle valve is the small loose pin that lets trapped air pass.
  • Hold the thermostat fully seated while positioning the water-inlet housing.

Step 9: Reinstall the water-inlet housing

  • Start every housing fastener by hand to prevent cross-threading.
  • Use the 10mm socket, 6-inch extension, and 3/8-inch drive torque wrench to tighten the water-inlet housing fasteners evenly to 10 Nm (89 in-lbs).
  • If a retaining bracket was moved, use the 12mm socket and 3/8-inch drive torque wrench to reinstall it to its original position. Use the bracket’s application-specific Toyota torque specification because bracket designs vary.

Step 10: Reconnect the coolant hose

  • Inspect the hose end for cracks, swelling, or oil-softened rubber using the safety glasses and adequate lighting.
  • Push the hose fully onto the housing until it reaches its original seated position.
  • Use the hose-clamp pliers to return the spring clamp to its original mark behind the raised bead.
  • Confirm the clamp sits squarely and does not pinch the hose.

Step 11: Refill the engine-cooling circuit

  • Attach the spill-free coolant funnel with Toyota adapter to the engine coolant reservoir.
  • Slowly add Toyota Super Long Life Coolant, pink 50/50 premix until the reservoir and funnel retain coolant.
  • Use your nitrile-gloved hand to squeeze the upper radiator hose several times. Add coolant whenever the level falls.
  • Wait several minutes for bubbles to escape. Never add undiluted concentrate or tap water.

Step 12: Bleed air from the system

  • Remove all tools from the engine compartment and confirm the transmission is in Park.
  • With the spill-free coolant funnel still installed, press the brake pedal and press the POWER switch to place your Prius in READY mode.
  • Set the cabin temperature to maximum heat and select a low blower speed using the climate controls.
  • Keep hands, clothing, and tools away from fans and belts. The gasoline engine and electric cooling fans can start without warning.
  • Watch the funnel as the engine warms. Use the clean shop towels to contain any splashes and add premixed coolant when the level drops.
  • Switch your Prius off immediately if the temperature warning appears, the cabin heater turns cold after warming, or coolant surges from the funnel.
  • Once the cabin heater remains consistently hot and bubbles stop, switch the vehicle off and allow it to cool completely.

Step 13: Set the final coolant level

  • After the engine is fully cold, remove the spill-free coolant funnel with Toyota adapter.
  • Use your nitrile-gloved hand to install the reservoir cap securely.
  • Add premixed coolant until the cold level reaches the FULL mark. Do not overfill.
  • Use the clean shop towels to dry the thermostat housing, hose connection, and drain-cock area so new leaks are easy to identify.

Step 14: Check for leaks and reinstall the covers

  • Place your Prius in READY mode and inspect the thermostat housing, hose joint, and radiator drain cock using the safety glasses.
  • Switch the vehicle off if any leak appears. Correct the leak before installing the lower covers.
  • Use the 10mm socket, 3/8-inch drive ratchet, and trim-clip removal tool to reinstall the lower engine covers and all original fasteners.

Step 15: Lower the vehicle

  • Use the 3-ton floor jack to raise your Prius slightly off the 3-ton jack stands.
  • Remove both stands, then lower the vehicle slowly to the ground.
  • Remove the wheel chocks.

✅ After Repair

  • Drive for 10-15 minutes while watching for a temperature warning and confirming the cabin heater stays warm.
  • After the engine becomes completely cold, check the reservoir again and top it to the FULL mark with Toyota pink 50/50 premix.
  • Inspect underneath your Prius and around the thermostat housing for pink or white coolant residue.
  • Recheck the cold coolant level for the next three driving cycles. A repeated level drop indicates a leak or trapped air.
  • If the engine overheats, the heater repeatedly turns cold, or gurgling continues, stop driving. The cooling system requires additional bleeding and inspection.
  • Recycle the drained coolant through an authorised hazardous-waste or automotive-fluid facility. Do not pour it onto the ground or into a drain.
