📋 Before You Begin
- 📍 Park your Sienna on level ground, shift into Park, apply the parking brake, and open the hood.
- 📍 Let the engine cool completely before beginning.
- 📍 Keep the smart key at least 15 feet away so the ignition cannot be switched on accidentally.
- 📍 Label every disconnected hose and connector with masking tape. Take reference photos before removing the intake manifold.
- 📍 The upper intake manifold, also called the intake surge tank, is the large air chamber above the rear cylinder bank.
🔨 Step-by-Step Instructions
Follow these steps in order:
Step 1: Disconnect the Battery
- Use a 10mm socket and 3/8-inch drive ratchet to loosen the negative battery-terminal clamp.
- Remove the cable and position it where it cannot touch the battery post.
- Wait at least 90 seconds before unplugging electrical connectors.
Step 2: Remove the Engine Cover and Air-Inlet Duct
- Lift the plastic engine cover straight upward to release its rubber mounting grommets.
- Use a 3mm flat-blade screwdriver to release the mass-airflow sensor connector lock, then unplug it.
- Use a Phillips #2 screwdriver or 10mm socket, depending on the fitted clamp, to loosen the air-duct clamps.
- Use hose-clamp pliers to release the breather-hose clamp.
- Remove the intake duct and air-cleaner lid, then cover the throttle opening with a clean lint-free shop towel.
Step 3: Mark and Remove the Wiper Arms
- Use masking tape and a permanent marker to mark where each wiper blade rests on the windshield.
- Use a 3mm flat-blade screwdriver to remove the wiper-arm nut covers.
- Use a 14mm socket and 3/8-inch drive ratchet to remove both wiper-arm nuts.
- Rock each arm gently while lifting it from the splined shaft.
- If an arm is stuck, use the wiper-arm puller. Never pry against the windshield.
Step 4: Remove the Cowl Assembly
- Use a nylon trim-clip removal tool to remove the cowl weatherstrip and retaining clips.
- Lift away the plastic cowl panels.
- Use a 3mm flat-blade screwdriver to unlock and disconnect the wiper-motor connector.
- Use a 10mm socket and 3/8-inch drive ratchet to remove the wiper-linkage assembly.
- Use 10mm and 12mm sockets to remove the metal cowl tray and braces obstructing the rear of the engine.
- Arrange the bolts in removal order because their lengths and positions can differ.
Step 5: Disconnect the Intake Manifold Attachments
- Use masking tape and a permanent marker to label every electrical connector and vacuum hose attached to the upper intake manifold.
- Use a 3mm flat-blade screwdriver to unlock the throttle-body electrical connector.
- Use hose-clamp pliers and needle-nose pliers to release the vacuum and breather-hose clamps.
- Use a 10mm socket and 3/8-inch drive ratchet to remove the wiring and hose brackets attached to the manifold.
- Use a 10mm socket to remove the throttle-body fasteners if separating the throttle body from the manifold.
- Leave the throttle-body coolant hoses connected if the throttle body can be moved aside without straining them.
Step 6: Remove the Upper Intake Manifold
- Inspect the entire manifold for hidden hoses, connectors, and brackets before loosening it.
- Use 10mm and 12mm sockets with the 3-inch and 6-inch extensions to loosen the manifold fasteners gradually.
- Use the 3/8-inch drive universal joint where straight access is blocked. A universal joint allows the socket extension to operate at a slight angle.
- Lift the manifold carefully. Stop immediately if anything is still attached.
- Remove and discard the old intake manifold gaskets.
- Cover every exposed intake port with clean lint-free shop towels and count the towels.
Step 7: Remove the Ignition Coils
- Use a 3mm flat-blade screwdriver to release each ignition-coil connector lock without breaking it.
- Use a 10mm socket and the appropriate extension to remove all six coil retaining bolts.
- Twist each coil gently and pull it straight out.
- Use masking tape and a permanent marker to label each coil so it returns to its original cylinder.
- Inspect the rubber boots for oil, cracks, or thin black burn lines.
Step 8: Clean the Spark-Plug Wells
- Put on safety glasses before using compressed air.
- Use a compressed-air blow gun regulated below 90 PSI to clear dirt from each spark-plug well.
- Keep your face away from the well while blowing it clean.
Step 9: Remove the Old Spark Plugs
- Use the 14mm thin-wall magnetic spark-plug socket, 10-inch extension, and 3/8-inch drive ratchet.
- Keep the extension straight and turn each plug counterclockwise slowly.
- If a plug becomes tight after loosening, turn it slightly clockwise and then continue loosening carefully.
- Inspect the removed plugs for heavy oil, coolant, damaged electrodes, or unusual deposits.
Step 10: Inspect the New Spark Plugs
- Use a 0.8mm wire-type spark-plug gap gauge to verify an approximately 0.8mm gap.
- Do not bend or press against the delicate iridium center electrode.
- Do not attempt to correct a badly gapped iridium plug; replace it.
- Make sure each sealing washer is present and each ceramic insulator is free of cracks.
- Do not apply anti-seize or other lubricant to the threads.
Step 11: Install the New Spark Plugs
- Place one new plug into the 14mm thin-wall magnetic spark-plug socket.
- Use only the 10-inch extension to start the plug clockwise by hand.
- Thread it through several complete turns. If it does not turn easily, remove it and start again.
- Use the 3/8-inch drive torque wrench to tighten each plug to 18 Nm (13 ft-lbs).
- Always hand-start plugs to prevent crossed threads.
Step 12: Reinstall the Ignition Coils
- Place each labeled coil back into its original cylinder and push it straight onto the spark plug.
- Use a 10mm socket to start each retaining bolt by hand.
- Use the 3/8-inch drive torque wrench to tighten the coil bolts to 10 Nm (89 in-lbs).
- Reconnect every coil connector until its lock clicks.
Step 13: Reinstall the Upper Intake Manifold
- Remove every shop towel from the intake ports and verify that the number removed matches the number installed.
- Install the new upper intake manifold gaskets by hand. Confirm that every gasket sits flat in its groove.
- Lower the manifold squarely into position without disturbing the gaskets.
- Use 10mm and 12mm sockets to start every fastener by hand.
- Use the 3/8-inch drive torque wrench to tighten the manifold fasteners evenly from the center outward to 21 Nm (15 ft-lbs).
- Use the labeled masking tape as a guide to reconnect every hose, connector, bracket, and wiring retainer.
Step 14: Reinstall the Throttle Body and Air Duct
- If separated, install the new throttle-body gasket and position the throttle body.
- Use a 10mm socket and 3/8-inch drive torque wrench to tighten the throttle-body fasteners evenly to 10 Nm (89 in-lbs).
- Reconnect the throttle-body connector until it clicks.
- Use hose-clamp pliers to return every hose clamp to its original location.
- Remove the shop towel from the throttle opening.
- Reinstall the air-cleaner lid and intake duct using the Phillips #2 screwdriver or 10mm socket, as fitted.
- Reconnect the mass-airflow sensor connector.
Step 15: Reinstall the Cowl and Wipers
- Use 10mm and 12mm sockets with the 3/8-inch drive ratchet to reinstall the metal cowl tray, braces, and wiper linkage.
- Reconnect the wiper-motor connector until its lock clicks.
- Use the nylon trim-clip removal tool to guide the plastic cowl panels, clips, and weatherstrip into position.
- Align the wiper blades with the masking-tape marks and install the arms on their splined shafts.
- Use a 14mm socket and 3/8-inch drive torque wrench to tighten the wiper-arm nuts to 26 Nm (19 ft-lbs).
- Install the nut covers and remove the masking tape.
Step 16: Reconnect the Battery
- Use a 10mm socket and 3/8-inch drive torque wrench to secure the negative battery-terminal clamp to 5.4 Nm (48 in-lbs).
- Align the engine-cover grommets and press the cover firmly into place.

- ✅ Switch the ignition on for 10 seconds without starting the engine, then switch it off.
- ✅ Start the engine and let it idle. Minor idle fluctuation can occur while the electronic throttle relearns.
- ✅ Listen for hissing around the intake manifold. Hissing, a high idle, rough running, or a warning light can indicate an intake leak or disconnected hose.
- ✅ Switch off the engine immediately if the check-engine light flashes.
- ✅ Test the windshield wipers and confirm that they park at the tape-marked positions without striking the cowl.
- ✅ Reset the clock and automatic window functions if they were lost during battery disconnection.
- ✅ Take a short road test, then check the intake duct, vacuum hoses, and visible connectors again.
